Assumption One: Your Surface Matches the Label

Every epoxy and coating product lists a coverage rate on the label. That rate assumes a smooth, sealed, non-porous surface. In effect, it assumes the ideal surface. You know, the one that doesn't exist outside a laboratory.

Take skim coating drywall. The technical datasheet says a certain coverage per gallon "depending on porosity." But when the drywall is old, patched, or textured, real-world coverage can drop by half. Half.

Our 2023 epoxy project made this painfully clear. We ordered resin based on the label rate of 10 m² per liter. The floor was 12-year-old pitted concrete. Actual coverage came out closer to 7.8 m² per liter. We ran out at 78% completion with nothing left on site.

All of that, because nobody inspected the floor before finalizing the quantity.

Everyone warned me about this. The senior buyer I inherited the role from told me, "Always verify surface condition before ordering." I didn't listen. I figured the label rate was close enough. It wasn't. I ate that $4,025 out of my department's material budget—and explaining it to my VP was not a fun conversation.

What Prevention Actually Looks Like

Here's the counter-intuitive part: the problem was not the math, and better formulas would not have helped. What failed was verification. Since that experience, I treat materials ordering as a prevention process—it's basically a verification problem, not a calculation problem.

Here's the checklist I now run before any material order over $500:

  1. Inspect the actual surface. Has anyone physically checked porosity, texture, and condition? If not, that's a red flag.
